Overload Transformers Defined

Various names have been given for Overload Transformers. These occur in at least two main categories. There are those whose overload is simply due to transient conditions not planned for in the normal course of operation. These would be faults and surges caused by factors such as lightning, impacts to the transformer or attached equipment and failures in equipment. The second general category would be conditions predictable and even brought about by the normal use of the overload transformer and attached equipment. This would include things like use of motors and banks of lighting that typically cause large inrush currents. Some discussion of these can be found on the Surge Transformer page and the Fuse Transformer page. Switching Transformers also are prone to high inrush as are Toroidal Transformers. Any of these forms of transformers can benefit from being modified with overload transformer enhancements.

Overload Transformer Variations and options

There are increasing opportunities to apply new technologies to the old problems encountered in electric power generation, transmission, distribution and various forms of power modification.

One overload transformer now on the market is the soft-start transformer. Since electric motors are a major cause of high inrush currents it is beneficial to couple transformers with technology that allows a slower ramp up of operational level of power. Devices now available can monitor the operation at a motor and adjust power up or down while keeping the motor at its optimum efficiency level. If it is relatively lightly loaded it will take less power to run at the same optimum speed that it would be at under full load. This is much like stepping on the gas to get a car to maintain its speed up a hill. Where this helps with controlling overload is that it can monitor and slowly increase the power during startup so there is no sudden surge. Wear and tear on bearings and armatures is reduced significantly by preventing jerky starts. It also prevents overload in situations where the load does not warrant full power.

Another overload transformer variation is a TSRL, or transformer switching relay. This item switches transformers from idle to loaded state without the usual inrush current. It accomplishes this by pre-magnetizing the transformer prior to complete switching. One form of this also can be applied to smoothly increasing voltage values to large filter capacitors prior to achieving full switching.

Inrush current limiters are used in motor drives, audio equipment and switching power supplies. They are temperature sensitive and when cold have much higher resistance than when warm. As the circuit "warms up" one such current limiter, called a thermistor, changes its resistance and allows more current to flow. This effectively puts the brakes on inrush current. Other variations exist and combinations can also be used.

Precharge circuits can be added that gradiently allow the transformer to come up to full power without the sudden surge usually experienced without a more controlled approach to powering up.
