Stacked Lamination Core Transformer Construction

As the name clearly implies, Stacked lamination core transformers have a core that is made of many thin layers of metal laid next to each other in a pile.  Generally, they are cut  or stamped out of a special high-quality silicone steel.  The shape is usually made so that two parts assembled opposite each other can be joined to form a continuous configuration that has a large rectangle of metal with two symmetrical rectangular open windows within the larger rectangle of metal.  The actual two shapes to be joined can be made in several shapes.  One earlier version that is now less common, but still used, is a "C" on one side with a "T" that matches up to form the finished shape.  A newer popular type is an "E" shape with a vertical "I" shape that closes off the ends of the "E".  (See example of the E-I configuration to the right.)  A third version is two symmetrical "F" shapes with the second "F" reversed and inverted so it closes the openings of the other "F" shape and completes the rectangle.  Toroidal transformers have also used stacked cores.  Three phase cores are made including extra windows for the other two phases.  Other configurations of cores include the core on the outer edge rather than central to the stack.

This shape and construction sacrifices some power efficiency and results in a certain amount of loss from eddy currents and air gaps.  Greater eddy current losses were suppressed by using the stacked layers rather than a solid core.  Each layer is separated from the other by a thin coating of non-conduction material.  The winding patterns available are not as efficient as other types of transformer core shapes and construction.  What the stacked lamination core transformer DOES have going for it is that it is much more economical and easy to assemble.  And production of windings can be done most easily with automatic machinery.  Toroidal transformers, for instance, are often hand wound and production costs run higher as a result.  Machinery now exists for winding toroids, but it is still slower.

Windings are wound on a "bobbin" which is often injection molded plastic, phenolic, glass, Teflon and others.  This bobbin fits snugly onto the center cross piece of the laminated core.  Each core can also have taps connected in more than one place along the primary and secondary windings.  These allow one transformer to be selectively wired for a particular combination of primary and secondary voltages. Manufacturing facilities can be simplified, while giving the user a greater choice of application for the single transformer.  Winding wire in smaller transformers is often enamel coated for insulating the turns from each other.  In larger stacked laminated core transformers conductors of rectangular strips are wound and insulation is oiled paper and pressboard.   

A foil layer is sometimes inserted between the primary and secondary windings to suppress transient static and current spikes from being passed from primary to secondary.  In such a case, the foil ends will be insulated or not overlapped so as to avoid them forming a "shorted turn" condition in which all, or a large amount of the induced current, is directed at the foil, leading to a burnout.  Such a foil is grounded to drain off the unwanted electrical charges it has accumulated.  There may be multiple shields and the grounding of them will often be to specific grounds to help eliminate the passing of unwanted characteristics between primary and secondary circuits.  This is known as a transformer shield.

Clamp ends are affixed using insulated "fixing bolts" to bind the stack, windings and ends into a single unit.  The construction can also include special taps, winding patterns alternative patterns for higher voltages, multiple bobbins for higher voltages, ganged constructions of lamination cores and windings for three phase transformers, resin casting, special coolant baths, and many others.

There are many common types of transformers that can be stacked lamination core transformers, though some may also be toroidal or another variety as well.  They may be large or small, high or low voltage, outdoors or in, industrial, residential, rural, city, or nearly any other circumstance, and are nearly unlimited in application up and down the power transmission and distribution system.  Probably the greatest exception to this type of transformer's applicability is where air transformers are specifically desirable.
